on my 9" ford axles if i drill them out for the big studs its not gonna leave much material on the outer edge of the axle flange, is it ok to weld the studs to the axle flange to beef them up?

I always weld mine in. Place a wheel on the axle & tighten lugnuts. Weld and that way you make sure they are straight.

shouldn't cause you problems if your running the pattern it was to start with.

Make sure when you weld them ,that you let them air cool ,do not put water on the hot stud or they will become very brittle.Just a bad experience in drag racing we had .

welding causes heat,heat changes the tensel strenght of metal, drill the right size hole for the stud and seat it with a nut put on backwards. I haven't seen a 5/8 stud break when properly installed.

if i just drill them out and install them i will not have much material left on the outside of the axle flange, this is a stock 9" 31 spline axle

Did it to my 31's. And I welded (tacked) the lugs in with a Mig. I run a 5 x 5. No problems.

i made a mistake they are 28 spline axles........do 28 and 31 have the same axle flange diameter? i have no 31's to compare them to

I had 28's that I restuded with the 5/8 and I thought the same thing, looks to thin. I ran them for a while and never had a problem. but I never took a good hit to the axel neither.

We run a stock 28 splined axle and we are starting our fourth season with them just drilled out, the 5 on 5 bolt pattern spread the stress on the lugs pretty well. I do understand what you mean and it doesn't seem to be a big deal.

I also have a 56" rear that has 28 spline axles that have 5 on 5 bolt pattern with the lugs welded in. No problems with it either.
